One way (and perhaps the smart way) to laminate Xynole to the hull:
Day 1- laminate the topsides. Day 2- unroll the Xynole onto the bottom panels and laminate them.
Not known as the sharpest knife in the drawer, I decided to cover the entire hull with Xynole and do the entire lamination in one day though working alone. One advantage of doing it all together is a good chemical bond on the bottom and topside seams.
The 60 degree temps made it possible to avoid use of the Raka epoxy hand pumps and instead use three large plastic cups to measure out the epoxy. I filled two cups with resin and one with slow hardener. This method worked error free for me as I required three cups filled and staring at me before I added the hardner and resin together. For each batch, I carefully scrapped out the resin/hardner from the measuring cups to keep the mixture portions correct. All applied epoxy kicked off normally on the hull so my method worked well.
I ended up with epoxy batches probably around 3/4 quart. I mixed each batch about three minutes and either immediately dumped it onto the bottom panels or in a paint roller tray. My first epoxy pour was started midship on a bottom panel and I worked towards the stem pushing out winkles and using the squeegee to spread the epoxy to prevent excess in a particular area.. Yup, you use a lot of epoxy. I then returned midship and worked towards the stern. I used a roller on the topsides to apply the epoxy and then the squeegee to work out excess.
Working alone this was a 9 hour job to complete all Xynole installation. I ran out of epoxy on the first day and had a small area to finish when my epoxy was replenished. My approach of mixing large epoxy quanities was only possible because of the 60 degree temps. Better yet, the temperature was consistent that day thus I had virtually no bubbles in the epoxy from out gassing from the wood as heated air escaped from the wood fibers.
This picture depicts rolling back the bottom panel fabric edge in preparation for applying epoxy to the edge of the topside panel to wet tab the topside panel in place . Next, the blue masking tape was removed. Then I pulled the bottom panel Xynole back over the topside panel fabric and went to town on spreading the epoxy on the Xynole covering the bottom panels. After bottom completion, I went to work on the topsides.
For the topside/bottom panel Xynole seam in the area of the chine flats, I put this seam in the valley formed by the chine flat and the bottom panel which made fairing of the seam easier . In retrospect, the topside/bottom Xynole seam will be covered by the chine rail so fairing of the seams is not a big deal so not sure what I thought I was accomplishing by putting the seam in the valley.
I didn't accurately keep track of the amount of epoxy I used. I guess 5-6 gallons. This includes the epoxy that glued my elbows and knees to my clothes. I also got a head start on coating my concrete floor with an epoxy based material.
After the Xynole installation was complete and epoxy sufficiently hardened, I used a wide and very sharp wood chiesel to fair the topside/bottom seams.
I believe that the lamination of the bottom/topside seam with both edges wet results in a thinner seam as the material can be compacted together versus later laying bottom fabric onto cured topside fabric. But then again this real or imagined benefit may not be proper compensation for killing oneself in applying all the Xynole in one sitting.
Edit 03/27/2014: Instead of using masking tape to hold the Xynole in position, use thumb tacks. Removing the tape can cause threads to unravel.

The primer/undercoat I will be using on the boat. This particular product is not cheap but is very versatile. It has two different mix ratios (with the appropriate hardner/Part B) depending on what you are doing with it. 3:1 for sanding and 4:1 for a topcoat primer.

Here's the patch with the epoxy setting. I used West Systems 205 w/207 hardner to wet it, then went back and mixed in a thickening agent (405) to make a thick paste of epoxy. I've got deck screws holding the patch to the ribs and chine, but I'll go back after it cures and remove them.
Next step will be to sand the edges flush, and use more epoxy filler to build up where the bumper has rotted out. I plan to fiberglass the whole boat bottom.

I got these from Snap on years ago...I love them, they are great at opening hardner lids, and gripping tubing...or fuel lines, like on my Rochester two barrel....(couldn't get them on the tine choke screws that someone had boogered up before I bought it...I know I should have inspected them while the carb was off...in all fairness to me and the son#1, there was a high wind advisory that turned into a tornado watch with heavy hail that sounded like...well hail on metal roof in my garage and we were trying to rebuild the carburator.) They fit in a back pocket well...I used them when I worked in the body shop reguarly. Strong enough to really pry on them, or hook a hook and a come-along to them..or frame rack. I lost them once and felt like someone had punched me in the stomach...found them attatched to a tree in the woods on our farm, seems that son #1 had used them for one of his adventures...one of his inventions...he is working on a time machine...hell for all I know he may have already invented one...not sure where he is right this second come to thnk of it.
ABU Digital Tan from duracoat. Here's how i mixed the paint:
2 Table spoon of Duracoat Paint
1/2 teaspoon of Hardner
1/8 teaspoon of reducer
Mix together for about a minute or so.
The filler and glaze compounds made by same Mfgr., and uses the same hardner. Second and third coats were mixed filler and glaze, into final coat of glaze. 3-M 4 inch pads for working small edges and crevases.
I couldn't take pictures of the vacuum bag layers because I had my gloved hands gooey with epoxy and I used a fast set hardner so my working time was minimal. I'll talk more about the layers on the next picture

Soft flanel pulled tightly between two dowels are now keeping the boat off the saw horses. Although in the left of this pic it doesn't show so well there are no uneven pressures here. Kayak is completely supported by the cloth.
When the time comes to pull the deck off to work on the hull I need somewhere to put the deck. After thinking about another 1/2 day of moving furniture around I decided on a much easier solution.
I hung some rope from the ceiling. I will hang the deck above my area.
When I'm done with the hull I will do the same for the hull while I work on my Deck.
Phase 1 of day 18 complete.
I tacked the hull and a small portion of the deck.
Most references I've read describe the required thickned epoxy mixture to be the consistancy of ketchup or mayonaise. But in the manual I got in Bristol it gives an exact ratio.
4 pumps each of Epoxy & hardner and 25mm each of Cabosil & wood flour.
I alternate the pumps 1 epoxy 1 hardener 2 epoxy 2 hardner ect.
Mix extremely well, then mix it some more. Epoxy companys say the biggest mistake people make is improper mixing.
After it's well mixed I add and mix in the Cabosil then add & mix in the wood flour.
The consitancy is very smooth.
That mixture lasted me about 20 mintues then went from thicker to clumpy in about 2 minutes. Soon as it started thickening I used what was left inside the cockpit.
There was little waste.
One batch did slightly more then 1/2 of the hull.
2nd batch finished the hull with some left to start the deck.
I used a small ended brush and worked the epoxy into the seams. It was quite amazing how thirsty the seams are for this stuff. As tight as the seams are and I was still able to work it in.
As I got past the cockpit & looked in you could see the epoxy dampening it's way through the seam.
So now I'm uploading pics, writting words and about to go back and finish the tack.
Then let her dry for the weekend.

These will form my steering. The BMX stem will be placed upside down under the frame and a steering rod will connect up to the two teardrop arms. The grey colour on the teardrops is a wonderful thing called J B Weld, a 2 part epoxy resin that has minute metal particles in one tube and a hardner in the other tube. Mix them both together and after 24hrs you have a material that you can drill, tap threads and also in this case is an extremly strong metal to metal bond.
Last part of the Coaming is epoxied on.

Also apon my last coat of epoxy on the deck the pump for my resin stopped working. I've cleaned them out once already, I tryed that again but it just won't pull the resin? So I've been carefully mixing the two during the coaming laminations.
This box holds the ingredients that are necessary to make the canoe watertight. If you follow the instructions on the containers and within the plans you can't go wrong. It is messy, it is dangerous if handled incorrectly, but it will transform a peice of absorbent plywood into a watertight and very strong side to the canoe.

repainting a sportster i did last year. had some problems with some old bondo hardner. had to strip off all the old and redo from bare metal. this is the first color and will be the outline for the flames.
